Abstract : A manufacturing methods program establishing a molded plastic shim material for application to structural airframe components is described. A molding material was compounded that meets the application requirements on a Mach 2.5 aircraft. Design data, manufacturing techniques, and processing variables have been determined for this molded shim material. A commercially available material survey and the screening test are data on selected compounds included to define the ability of current materials to meet the established property criteria. A molded shim material was developed that has the desired properties for application as a molded surface to aluminum, steel, or titanium and provides dimensional control of aerospace structure. Experimental results on material properties at -65F up to 420F are shown; manufacturing methods are presented. The areas covered include compression, lap shear, thermal shock, lengthy exposure, cure temperature, injection methods, fastener considerations, drilling, cleaning procedures, and mold design. Simulated wing box structures of shimmed titanium weldments were fabricated, assembled, and tested to demonstrate the structural capabilities of molded shims as applied to structures required to maintain pressure and/or fuel tightness during vibration and torsional loading.
